Yesterday, when I generated the static site files, the zip size was about 250K. Today, when I do it, the zip size is over 118 MB. Any idea what could cause this?

Have you upgraded Simply Static recently? I’d take a look at Settings->Include/Exclude. My guess is that you’re including /wp-content/uploads/ and you might not want to. It’s a good default for most people, but sometimes it ends up including more images than people would like.
